Built for Extreme Duty: Bulk Material Handling Solutions for Steel Mills and Foundries

The Real Cost of a Worn-Out Conveying System
In a steel mill, a material handling failure rarely stays small. A leaking airlock starves an injection line, a blown elbow shuts down carbon feed, and a melt shop running at full capacity suddenly waits on a repair crew. Every hour of that downtime comes straight off your bottom line.
The materials that make steel are some of the hardest on equipment anywhere in heavy industry. Carbon, lime, furnace dust and DRI wear through ordinary pipe, valves and seals far faster than cleaner bulk solids. That's why the system that moves them needs to be as resilient as the product you make.
For more than 100 years, Delta Ducon has engineered bulk material handling systems for exactly these conditions. Here's what it takes to build a system that keeps steel mills, foundries and metals processors running.
Why Steel Mill Materials Are So Hard on Equipment
Steel and foundry operations combine three conditions that punish standard material handling equipment:
Abrasion. Coke breeze, carbon, sinter ash and metallic powders act like sandpaper. At conveying velocities, they cut through elbows, rotor tips and valve seats.
Fine, fugitive dust. EAF and BOF dust is light and hard to contain. Every leak point becomes a housekeeping, safety and environmental problem.
Continuous, high-cycle duty. Injection and charging systems run around the clock. Valves and seals cycle constantly, so small wear turns into big failures quickly.
Equipment rated as "heavy duty" for general industry often isn't built for this combination. Steel applications need components designed for extreme duty from the start.
Pneumatic Conveying: Matching the System to the Material
Pneumatic conveying moves bulk solids through an enclosed pipeline using air. Because the material never leaves the line, it keeps fugitive dust down and keeps plant floors cleaner than open belts or screw conveyors.
The right conveying phase depends on the material and the job. Delta Ducon designs dilute phase, semi-dense phase and dense phase systems, and selects the approach that best fits each application:
Conveying phase | How it moves material | Where it fits in steel |
Dilute phase | Material is suspended in a high-velocity air stream | Lighter, less abrasive materials and long, flexible routes |
Semi-dense phase | Moderate velocity with material moving in a denser stream | A balance of throughput, wear and energy use |
Dense phase | Material moves slowly as plugs or slugs at higher pressure | Abrasive or friable materials like carbon, lime and DRI, where low velocity cuts wear and breakage |
A well-engineered system minimizes fugitive dust and maximizes energy efficiency. Choosing the wrong phase does the opposite: it speeds up pipe wear, degrades the product and wastes compressed air.
From the Rail Spur to the Furnace
Truck & railcar unloading and load-out
Most raw materials arrive at a mill by truck or rail, and receiving is often the first bottleneck. Delta Ducon designs truck and railcar unloading, load-out and transfer systems. They move lime, carbon and other bulk solids into storage quickly and cleanly, without the dust clouds of open dumping.
Advanced injection & charging systems
Once material is in the silo, it has to reach the process at the right rate. Delta Ducon's injection and charging systems feed carbon, lime and DRI pellets directly into the process with high precision. Steady, accurate feed supports consistent metallurgy and helps avoid wasting costly additives.
Components Built for Extreme Duty
In an abrasive conveying system, a few components take most of the punishment. These are the parts that decide how long your line runs between shutdowns.
PERMA/flo® abrasion-resistant pipe & fittings
Elbows are usually the first part of a conveying line to fail. That's where abrasive material changes direction and hits the pipe wall at high velocity. PERMA/flo pipe and fittings are built to take that impact and significantly extend line life:
Cast solid of a proprietary abrasion-resistant alloy
No coatings or inserts to chip, wear or flake away
Sizes from 2" to 12"
Various angles to fit existing pipe routes
One-piece (IWB) and two-piece (RWB) elbow configurations
Because the wear resistance runs through the whole casting, there's no liner to wear through and no sudden failure once a coating is gone.
Extreme Duty rotary valves (airlocks & feeders)
When heavy duty isn't enough. Rotary valves meter material into the conveying line and hold the air seal. In abrasive service, a worn rotor quickly leads to air leakage, lost conveying capacity and material loss.
Delta Ducon's Extreme Duty rotary valves feature a unique field-adjustable and replaceable rotor and wear shoe. Maintenance crews can restore a tight seal in the field instead of replacing the whole valve, and the valve stands up to the most abrasive bulk solids.
SPHERI™ dome valves
High-cycle applications like pressure vessel inlets and outlets need a valve that seals tight on every cycle. SPHERI dome valves use a unique inflatable sealing mechanism to create a pressure-tight seal. The result is optimal material handling and minimal leakage, even in high-cycle service.
Powering the Move Toward Green Steel
As the steel industry shifts toward decarbonization, material handling plays a bigger role than many people expect. Delta Ducon systems support green steel initiatives in three ways:
Optimized handling for EAF processes. Reliable injection of carbon, lime and DRI helps electric arc furnace operations run efficiently and consistently.
Dry sorbent injection (DSI) for emissions control. Precise, steady sorbent feed is central to meeting emissions targets without overusing reagent.
Responsible resource use. Precise dust removal and storage capture EAF and BOF dust so it can be contained, managed and, where possible, recovered.
A cleaner process starts with a material handling system that doesn't leak, doesn't waste material and doesn't waste energy.
Materials We Handle Every Day
Delta Ducon systems are proven on the toughest materials in steel and metals production:
